open it up and make sure all your connections are secure on both ends. Don't forget the one for the screen. I had the same happen when installing bltouch on my old ender 3 pro but it was corrected...
look at BTT E3 Mini 1.2 or 2.0 mainboard. For the price it may not be worth messing around with the old board, plus it moves you to a 32 bit silent board.
that looks pretty good to me, but if it is a concern, the next version of Prusaslicer will have ironing. If you can't wait for the next version, try Superslicer as it already has ironing.

I would suggest checking that all your PTFE tubes are fully inserted and snug, and check the tension on your extruder...beyond that, not sure, never have had that issue....sorry
you still need to periodically manually level your bed, the bltouch only compensates for minor imperfections...
try manual level your bed, also if you have configured your own marlin, try a 5x5 grid...

wet a soft cloth with soap and water (dish soap works well), and clean your print surface. then clean it again with isopropyl alcohol. then manually level the bed, then level it again and again...
photos may help. what orientation are you printing? holes will come out better laying on the bed than they will vertical for example.
