I've had good luck with Inland PLA & ABS from www.microcenter.com. About $15 per 1kg, plus about $5 shipping for the first spool and $1 extra per spool after that (at least for my location).

I'm not talking about the blade but the hilt. For the blade I use already pre-formed polycarbonate (I think).

Silver is one of the hardest colors to paint, and paint in general will wear off with handling unless sealed with automotive-grade clear sealer... which adds it's own set of problems.

The one in Campbell, CA has some but the supply is dwindling. I've seen it in other Frys in the bay area as well though.
