I think you need to format it correctly.... an older style formatting. And it doesn't like large sd cards (I think maybe under 2G).
I think I remember the formatting required was FAT16.

Yep. Fargo3dprinting.com now carries 1GB cards.
Yup finding a true 1gb SD card these days can be a difficult task (a lot of 1 gb cards that you can buy are actually 2gb and up cards that had sector failures.)
A workaround to this and a generally great upgrade for your printer is to update your printer to run with Sailfish. One of Sailfish’s many great improvements is that you can use larger SD cards with your replicator. Right now I have a couple of 4 gb cards (don’t need that much space but they were super cheap) that I swap back and forth. They still have to be formatted to FAT.
